I told myself I would cast the horns before the end of the year, and today I finally got over my hesitation, using new products, and just did it.
For the outer layer, I used a thin coat of Barnes Rotothane, fast setting rigid polyurethane and for the filling I chose Barnes R-Foam 33, rigid polyurethane foam. I was able to cast the horns in less than 2 hours, including cure time.
I didn’t really notice a difference between the two different styles of molds, while poring the horns, so I suppose it will come down to personal preference on which method of mold to use.
To attach the horns to the headband, I used black worbla and I used acrylic paints for the paintjob, with a clear coat of spray enamel to seal it all in. It was way easier than I thought and came out really lightweight and sturdy. The comment from the owner of the original broken horns, this was all based on, was that the new version is more balanced on her head, and she doesn’t need too much securing to make them stay on her head.
What I would do differently next time: I totally forgot to write down the measurements of the product I used, so I will need to try and figure it all out when I make the next pair of horns.
Lesson: Always take notes of measurements, temperatures and cure times, etc.
